AOI (automated optical inspection) detects more defects than human inspectors and holds that rate across a full shift. Manual inspection costs less up front and handles novel defects better. AOI detects what it was programmed or trained to detect. A defect class that isn't in the program is invisible at any accuracy, which is why both numbers in this comparison need their footnotes attached.

A quality control inspector in Malaysia earns roughly RM 1,900 to RM 2,500 a month in base salary. Add statutory contributions, overtime, supervision, and training, and the fully loaded figure runs meaningfully higher. That's the visible cost. The invisible costs are performance-shaped.
Inspection research shows accuracy dropping 15 to 25 percent after about two hours of continuous visual work, which is why recommended session lengths are 20 to 30 minutes. Production-grade 3D AOI systems list between USD 50,000 and 200,000 depending on resolution, speed, and inspection coverage. Installation typically adds USD 5,000 to 15,000. Annual maintenance runs another USD 5,000 to 15,000, with software licensing and training on top.
Two operating costs rarely appear in vendor ROI decks. First, programming: every new product needs an inspection program written and validated, and every revision needs an update. On a high-mix line that is real, recurring engineering time. Second, false calls: AOI flags good joints as defects, and reported false call ratios run anywhere from 30 to 80 percent of total calls depending on program quality. Most lines station an operator at the machine to re-judge every call. That operator is part of the AOI's cost, not a leftover from the manual era.
Vendors quote payback periods of 12 to 18 months for 3D AOI. Treat those as vendor numbers and run your own math.

An illustrative case. Two inspectors per shift across three shifts at RM 3,000 fully loaded is RM 18,000 a month. A mid-range 3D AOI amortized over five years, with maintenance and one verification operator, lands well below that figure. The same machine measured against a single inspector on a single shift doesn't clear the bar at all. Shift count is the biggest lever in the equation. Volume is second. Where manual inspection still wins
Three situations keep humans ahead. Low volume with high mix, where products change faster than inspection programs can be written and validated, so programming overhead eats the savings. Novel defects, because AOI misses failure modes nobody anticipated while a person notices that something looks wrong without being told what wrong looks like. And judgment calls: cosmetic grading, customer-specific acceptance standards, and borderline cases still route to a person on most lines, because the standard itself is contextual.

The hybrid line most factories should run
The realistic endpoint for most electronics factories isn't AOI or humans. It's AOI on every repeatable, programmable check, with people doing the two jobs machines do badly: re-judging flagged calls and applying context. That division improves both error modes at once. The machine never fatigues on the thousandth solder joint of the shift, and the human only looks at images worth human attention.
It also changes the job. Inspector roles shift from scanning boards to verifying calls and maintaining inspection programs, which is more trainable, less punishing, and worth more on a payslip. Factories planning an AOI purchase should plan that role change with it.
